Porous ceramics have attracted considerable attention as thermal insulators to improve energy efficiency and reduce carbon emissions. In this study, porous ceramics were fabricated using the replica method, which offers the advantage of controlling the pore size and morphology according to the structure of the polymer foam template. Porous ceramics prepared by the replica method generally exhibit low thermal conductivity around 0.1 W/(m·K) and insufficient mechanical strength due to high porosity above 80%. To overcome this limitation, mullite whiskers were introduced in porous ceramic structure from kaolin through anisotropic crystal growth during sintering process. The resulting mullite whisker reinforced porous ceramic insulators exhibited high porosity of 87.2 % and low thermal conductivity of 0.066 W/(m·K) with enhanced compressive strength of 3.27 MPa.
